I've been milling insulation board for ages with ground drill bits and ball mill ends but a someone requires styrofoam to be milled and it looks like it requires a different mill. There are specialist companies like Styrotec who make solid and hollow bits for polysterene but they are super expensive.

Where can I buy a cheaper alternative rotary rasps in 6-8 or 10mm diameter that will cut 120mm of cutting depth? see pics

I wouldnt use them on plywood. I only use these on EPS and PIR foam at 12mm diameter and 200mm long they would just snap cutting plywood. Yes they do hold up well i've have several keep sharp for ages but i've also snapped a few just by taking too deep a cut with too large a stepover into PIR (like100mm pass at 80% stepover)

ok.. have you seen the plywood in the centre of a surfboard.. that's what it would cut..

Ok so its a bit of 4mm or something. Horizontally or vertically down the centre? TBH need a bit more information to discuss solutions.

If its just a single thickness sheet of ply and you know the depth can you not set up a cut path with a 2 flute just to cut the ply then have another toolpath and cutter for the foam? I have 12mm 2 flute endmills up to about 100-120mm which will take down that ply in just a few layers. it all depends how deep you need to mill.
