It would seem there is a generous tolerance on 1/4" extruded aluminium
I was expecting 6.35mm but I got less. On the drawing the clearance between my 8mm shaft Z axis and 15mm rail X axis dropped to 35 microns.
I put it together somewhat gingerly, but it runs fine and dandy.
To see if it really was 35um I rolled it over a piece of paper (80um) and it came out curly.
Next I need a 3 metre darning needle to thread the T5 belt through the gantry

Slow progress due to a sudden lack of loot. Wallet is now full to bursting again and here are the next 22 pieces of it...
This is the Y axis which is essentially two 30mm round rails with a gizmo in each corner. Back left is the stepper motor which connects by axle to the back right.
The two front gizmo's simply connect the shaft to a support and a belt tensioner.
The bits in the middle are tooth belt fasteners, lumps of ally with grooves to take the belt teeth.
I'm cutting tongue and groove joints then putting them together with Araldite. It comes out really rigid
