This does sound increasingly like the Z-axis is loosing position. Are you sure pulleys or something else on the Z-axis has not worked loose?
Although changing the plunge rate could solve the problem... -

Look for a program that does 'vectorising'. Vectorising is converting an image to vectors, i.e. lines.
I've done it with the CAD program I use, see attached... can fiddle with the settings for you... -

I clean it with the compressed air, or just wipe it. It's not too bad with aluminium though as the swarf is big chips and I've not cut wood for a long long time, except a quick bed surface.

Try cutwell tools they sell high quality Collet chuck nuts, both standard and balenced as well as slim line nuts. The balanced ones are the notched type thou and will require a matching wrench which...

I take it you're going to replace the bearing clamp nut with a thread in the pulley. If so you'll need a more positive location for the pulley, one grub screw just won't be enough. Possibly a pin...

it shoudnt matter which way round you mount the bearings. Keep up the work, your doing well. Can you post a photo of where the parts dont meet so we can get a better idea of whats happening?... -

Don't buy cheap micro switch's for home switch's they wear to fast and not accurate enough. You only need 1 for each axis (2 on slaved axis) so buy decent switch's like honeywell or Telmanique they...
